Vacuum forming is a highly versatile thermoforming method used to create lightweight, strong and visually precise plastic components for a wide range of industries. Its combination of relatively low tooling costs, fast setup and excellent repeatability makes it ideal for prototyping, product development and long-run manufacturing.

How Vacuum Forming Works

Before any vacuum forming can take place a tool, pattern or former must be created. These are typically produced in-house from materials such as MDF or polyurethane board, or for larger volume production cast composites or machined aluminium, depending on part complexity and thermal requirements.

The process begins with a CAD model of the component. This model is adjusted for factors such as material thickness, draw depth, draft angles and shrinkage, ensuring the formed part releases cleanly from the tool and maintains accurate final dimensions.

The tooling data is then used to CNC machine the mould to its exact geometry. For resin tools, a master pattern may be machined first and used to cast multiple replicas. Tools may also incorporate drilled vacuum holes, air channels, and temperature-control features for high-volume production.

Once the tool is created the process of Vacuum Forming begins with a flat thermoplastic sheet being positioned over the tool. This is heated until it reaches a pliable state and is then drawn over the shaped tool using controlled vacuum pressure. As the air beneath the sheet is removed, atmospheric pressure forces the material tightly against the tool surface, capturing its geometry. Once cooled, the formed part is trimmed to achieve the final profile.
